bummer about he warranty but like you said not unexpected. us crome is good people from my experience. personally, i believe you will have a much more reliable sled when you are done. good luck.

Why did Polaris have such loose specs (pistons) in the first place? Even after the last update. Make no sense that a major corp. would make such a mistake.

When I looked at your pictures I thought it was pictures of my Cylinders :(
That is pretty much identacle to what my 09D8 cylinders looked like with 1000 miles on them. Was getting ready to put new pistons and rings in and discovered the cracked cylinder skirt, mine was on the Mag side if I remember correctly. Tried getting Polaris to help with the cost of parts and pretty much was told to go kick rocks!
Sounds like you will be able to get it fixed for a halfway decent price though.
I opted for the more expensive but more reliable repair and decided to go with Carl's Cycle Big Bore kit,figured if I get rid of the Polaris 09 cylinders and pistons I would be better off, plus more HP.

All I can figure is that they were trying to save a buck and cutting corners. Maybe poor quality control, but it went on for 3 years? And what is probably worse than them having them manufactured wrong. Is that they willingly assembled them that way. Completely out of spec and wore out right off the assembly line. :tsk:
 
I wish Polaris would have stepped up and covered this for you. This was a recall situation from the start. They should have just returned all these sleds. I have no doubt it would have cost the company less and retained more customers. Instead they just keep sweeping everyone under the carpet. In crappy economic times our government keeps pushing us to support American companies. Yet, this is how American companies treat their customers. No thanks.

Ok the problem started with early 800 motors sticking pistons due to the very lightweight cylinder they were using, motor got a tad hot and the cylinder distorts (as much as .014 that I have measured) this causes a piston with .004 clearance to stick. So rather than re tool the entire engine for better cylinder (would require epa again) they loosened up the piston so it would not stick. OK, now the piston is flopping around like a fish as it has .009 to god knows what and with the high compression/fueling ect ect it now scuffs and or breaks off its skirt and the cylinder. so round 3 reduces compression and changes fueling (again) and still has even worse problems uhg. Now for 2010 they try to beef up cylinder skirt a bit and hope problem goes away as new motor is coming out.

The entire thing is a horrible example of trying to put bandaids on a known problem and hope it goes away.
I'm sure there are many more things involved with the epa,fuel mapping, metals used ect ect but its just a brief deal of what happened..IMHO

Monte, I agree with you. As someone who is in the service business I believe it was the right thing to do. But I understand corporate logic and in there eye’s it’s all about the “process”. This process however is what drove the US auto industry into the dumpster. I doubt I will ever buy another “new” Polaris because I just don’t trust them to go the distance. I am however looking at a new Yamaha MTX. Yeah it heavy but so what….
