Cut Your Tunnel Without Welding It Back Together

I'm not materials expert, but wouldn't it make a lot more sense to mill these out of aluminum so they expand and contract at a similar rate to the coolant tubes you cut....

Yeah, I think you're onto something there. Maybe what you're suggesting, but making the whole thing out of aluminum would probably be less leak-prone, more durable, and give you more cooling to boot. Would probably cost significantly more, but would be the best solution short of welding.

Cutting and welding may be a PITA, but it stands up to the abuse no problem....

I think a better option for a kit would be a piece of cooler to cross over to replace the piece cut out. Rather than having to clean up the old piece. Would save a bunch of time.

I'm sure you could get the plugs like mtntek did to work, just maybe with a different material. It's not a bad idea. Just might need some refinement.
