I never take the recoil sheave/pulley out of the housing to replace the rope. I pull the rope out as far as it will come, then use c-clamp vise grips to gently clamp the housing and sheave together (just tight enough to hold the sheave with the rope in an "extended" position. After that, it's a simple job to remove the old rope, then feed the new rope through the hole in the recoil housing and into the sheave - a seal pick is really handy for this. Done this way, it usually takes me about ten minutes to replace the rope after the housing is removed and, you don't have to worry about that damn spring.
I can't get this put back together for the life of me..
There isn't a single iota or picture or ANYTHING in the f*cking service manual about this either.
Does anyone have any pictures of how this was supposed to go back in?

Ya went through this last year, I replaced mine with an ArmorCord as well. Opened it up spring let loose I would almost get it wound up then she would let fly this went on for hours. I gave up went to the Polaris dealership picked up a new one think around $30 mind you at this point I would have paid allot more. The new one is all wound up and has a small wire wrapped around the outside, place it in the housing slip off the wire or cut it and bingo she’s in.
After looking at the new one I had got, If you can build a jig wrap the spring very tight get a small but strong fine wire around the outside of the coil you may get lucky but it is like surgery and you may need a few more hands.
