Filler neck leaking??

just wondering if this was a problme with the 05 900? noticed today that i think the filler neck is spilling abit when driving..is this another problem with the fusions??

Yup, recall on tank. If that hasn't been done yet there are probably others. Have the dealer check your VIN and see if there are open recalls.

Check the rubber gasket on the gas cap before you go out and buy a new tank. You might just need to replace the cap. Also look for cracks around the filler neck. The recall was because the neck was cracking an breaking on some of the tanks.

I didn't see a number for the gasket but the cap is only around $4 for a new one. Part number 5435534

Quick Fix Option

I just did a similar repair job on 99 ZL 600 Cat. The tank had cracked at the filler neck and it was spilling fuel during any ride. There was a hairline crack around at the filler neck base that extended 1/2 way around.
We looked at the cost of a used tank and then spoke to a plastics expert.
We opted to use an epoxy resin designed for bonding to plastic and had good flexibility at lower temps. You need to make sure there is still good structural support for the filler neck.
We went with a JB weld product that was designed for plastic adhesion. If you want to be certain read the products application specs and find out if it is rated to be a barrier to fuel/solvents. The customer support for the product should be able to provide you a definitive answer.

Used Gas tank= $100
Plastic Rated Epoxy=$5

The gas tanks were RECALLED... not a warranty service... but a full recall regardless of how old the sled is.

This is different than an "update". Updates are only covered under warranty...Recalls are a whole different thing.

If you tank was not replaced the dealer will do this free of charge.

There was a fuel neck reinforcement done early on... BUT the tank recall was done on top of this. If your fuel tank neck was "updated" you are still entitled to a fuel tank replacement.

Have your dealer print out a "unit inquiry" for you and see if the fuel tank was REPLACED.

Some dealerships are not familiar with this so be patient but firm in pressing them to do the recall replacement of the tank.

Sorry, I posted the WRONG link above.

If yours is leaking... It may have been replaced on the 2006 update notice....

BUT.... even with that replacement.... they used the old design tanks and installed a filler neck kit into it.

The new design tank, in 2007 was differnt than the ones replaced in 2006 and you are still qualified for a tank replacement from this 2007 RECALL.

IMO... Simply find the date that your dealer replaced the tank in the past... if before Nov 2007... you should still get a new tank... Polaris is not messing around with this one...They will most likely replace a tank with a cracked filler neck.

Here is the info...

so flipped the o ring in the cap and went riding..still a slight leak...not sure where it is from...inspected the neck and dont see any cracks there....

ordered a new o ring...i will try that...might try the old plastic bag on a jerry can trick and see if it leaks...atleast then i will know if its the cap of the tank

after all that...then might have a long phone call ahead of me with polaris

Get someone to pull the unit-inqury on your sled and find out what date your tank replacement was done... That is, if it is NOT the O-ring.

Merry Christmas All !!!

ok so purchased a new gas cap and o ring.....went for a ride and sitll got gas leaking all over my lap.....is there any tricks you guys use to try and find the tiny crack if there is one??

I think the cracking is from the threads being cut to deep, or the plastic not being thick enough on the filler neck. About all I can think to do that would fix it is if you could find a plastic pipe that fit exactly inside the filler neck and epoxy it in. Probably just need to get another tank for the thing.

ok so called the dealer and found out that my tank was replaced in March of 08, and asked what they think i should do....they told me to buy a new tank!

what do you guys think about this??? I notice some of them are for sale without and with pumps, just wondering how hard it would be to pull the pump and such and place my stuff into a used tank
