99rmk7 issues

Issue #1- no headlight or gauge lights. Indicator lights in the gauges (brake, etc) work fine. No blown bulbs, no burned or broken wires as far as I can see (if there is a wire problem, it's on the chassis side).

Issue #2- excessive pipe heat to the point of starting to melt the hood. As far as I can tell, there is nothing plugging the pipe or can, but we have had problems in the past on this sled with mice building nests in the can. It has since been replaced and ran fine without problems. It still runs fine but not sure why there is so much heat in the pipe. I'm guessing slight blockage in the can again but not sure.
 
my '99 lights acted wierd and I fixed it (I think) by unbolting and cleaning the relay that sits just in front of the right foot well. Don't really know what that relay does, but figured it had to be involved with the lights since it's embedded LED was blinking on and off too.

Your voltage regulator is a pos like every other polaris vr.. Find a 2 wire cat voltage reg. and you'll be good to go.

barnettm, the component that you unbolted and cleaned is your voltage reg, just so you are aware.
 
Excessive heat could be caused by too much fuel as well. Unburned gas getting through the engine and then burning in the pipe.
