06 900 Rmk with charge issue

Hey guys, thanks for kickass forum. I have a 06 900 with low charge on display. Started out with bogging and engine light flashing once while limping back to truck. Sled has always had low charge on display shortly after being new. Dealer could not figure out. Told me when it quit charging, he would honor the prob. Ive now ridin my sled for 4 years with charge being down a little. So, since it only a had single flash on display and I noticed the voltage bar is now only reading 2 bars, I concluded obviously that there was not enough power. From other threads I had read, I thought that maybe the cap was bad. My friend let me use his cap. While changing the cap I found that mine had been hot enough to almost melt out of the plastic portion and you can rattle it. So out for test ride I go with other cap in its place. Charging system hasn't charged this good since new......As my sled gets warmer, the voltage bar slowly makes its way down to 2 bars then runs bad with 1 flash on display. But in the pure nature of me just wanting to ride sometime before the snow leaves. What are your ideas on this electrical prob?.Looking around under my hood, seems the protons and electrons look like they are flowing through my wires and connectors and not through any of my chassis(Dont see any shorts).Last year had major engine,clutch,plastic around clutch issues. Crossing fingers at fixing prob without too much headach(really money). Is it usually pretty obvious if it is stator or regulator? Have not found test for regulator and have manual for stator R test but I noticed a thread where they said something about the Amperage.Tested stator and looks good with no continuity to ground. Your input would be great.
 
i would suspect the Capacitor as well...

and the 1 flash is TPS is either out of adjustment or is shot...along with the TPS wiring harness...

but tell me more about "As my sled gets warmer, the voltage bar slowly makes its way down to 2 bars then runs bad with 1 flash on display"...MORE detail on symptoms, temps, ect ect ...

All other readings same as usual. Coolant 50 c , fuel guage fine, did notice speedo jumps round a little at idle. When your sitting still, It jumps from 0-1. Never noticed before but maybe isnt a new thing. My headlight is still bright enough to be functional, but is dull compared to other sleds. Like its under a load. I was trying a voltage regulator off other sled and noticed my headlight had a weird flicker sometimes while moving. My sled runs awesome until the voltage bars on guage drop to 2-3 bars. At that point the sled works fairly good at wide open but takes screwing around with throttle(pumping) sometimes to get it to a higher rpm. Also now wont screw up consistently. Seems that once the sled heatsinks is when the charging gets worse. Wouldn't the one flash for low voltage be consistent with it charging poorly. I know my headlight should be brighter. It really only act up at 2 bars and then thats it starts flashing codes.Hope this helps.
 
Check chassis grounds? Maybe add an extra.

Is dealer honoring there word?
 
Have been really busy.Put regulator and capacitor back onto sled. Tommorow will try to re-check stator. Dealer not very good with honoring what he says. He beleives that because its been a few years that it is ok to dismiss my claim. He was willing to offer deal on part. Which is a shame because I totally rebuilt my sled last year when the crank went. I bought factory engine parts,plastic and performance add ons. A lot of money spent and no real support from my self absorbed dealer. Makes me question owning a polaris sled/product (around Whitehorse). Spend well earned money on something else.Owned Polaris sleds my whole life and this dealer makes me depressed. Hope his shop does not reflect what Polaris stands for.
 
I would check continuity at the ground lug to the ground gang bar that should be by the steering post. You could also use a clamp on amp meter at that point.
 
A friends 900 was doing similar things and it turned out to be a spot in the stator wires rubbed through and was touching on the chasis. He didn't have a bog from what I recall just a charging problem and dim head lights. On the 06 900 the stator wires are routed pretty close to the steering post so maybe check around there.
