Anyone gone thruogh the process of extending a 144" to 159"

I did this conversion. I have a 04 and had to go to 9 tooth drivers along with the other parts you have listed. I went to a 47 tooth bottom gear this year, previously had a 45. The 45 was adequate, but noticed a little better performance with the 47. If you are happy with your rev, it makes deep snow
manuevering much easier. I am very happy with my setup.

Sometimes I wonder if the 156 2.5" would have been even better

I have a 07 600 summit that I changed form 144 to 159. I lowered the gearing, Dynamo Joe clutch kit. and a Can. I built my own rail exstension and tipped them up a bit at the back. This allows me to back up much easier in the deep snow. I have 1" of lift at the back axle over stock. It makes a real difference. As I already had the skid out and was making my own exstension I moved the front swing arm mounting point (tunnel) back 1.25 inches.
This gives me a little more controlable weight transfer and a better angle of attack. I seems to be able to maintain about 37 to 39 mile per hour track speed in the powder. very consistent. I have had no clutching or belt problems. I also use this sled for back country expeditions and often pull a 400 lb sliegh. Gas, camping gear etc. for 4 or 5 days. I used to run a 156 " track with only 70 hp so the 120 hp seems great. It is not about the power or torque. It is in the clutching and gearing. If you can match up your power to the work you are asking it to do, it will work great. It is agreat boondocker and seems every bit as lively as the 800's I ride with. The only place I lose out is on long steep hill climbs where hp always wins.
