hole in the case

today i was working on pulling my motor and rebuilding and found a .25 size hole in the case i can see the belly pan......i have one thought the sled is a hunk of scrap metal now or is it even worth rebuilding at all.......2004 king cat 900 1800 miles

Try RV Sports for case halves. I would try to have that fixed first, I have seen worse.

Yeah, that can be welded and ground down. No biggie

the only problem that you cant tell from the picture is that theres cracks through the whole support and on the other side of it theres hairline cracks that will only get worse also the is a really bad crack to the left of the hole

$200 is about right for a good set of used cases. I have welded worse holes than the one in your picture. I could do it for you if you are interested. I can't tell from your picture but a lot of times a hole means your lower connecting rod bearing is shot. Most times a piston coming apart will also take the rod bearing. Sometimes you get lucky though and it is just the piston. If your rod bearing is bad the $1100 new bottom end is not too bad but you could probably get your crank and case fixed for a little less.
 
a weak case for ?

more common on those 800/900. Want to go cheap, sand blast around the hole, fit an aluminum reapair patch to the outside, use good expoxy, A4Metalset maybe the best, I know of two sets running with that fix , 2000 plus miles and still going strong. WELDING ? seem more crank problems later from warped cases, can be done, but you don't just flop the cases on the bench and hit the TIG.

What happened was i broke the piston skirt off a few weeks ago and i was gonna slpit the case halfs to get all the crap out of the bottom a "huge piece of piston was missing"and i wanted to check my crank seal its a good thing i was doing this otherwise i would of put a new top end in with out even seeing the hole and cost me 2 top ends
