Gearing/clutching on a unique machine…

Hey everyone, I have a unique sled that needs some serious work to get running right for the mountains, it’s a 2010 Polaris assault rmk 800 (was a 146) engine swapped with a 01’ mountain max 700 triple motor and track swapped to a 163. I bought the sled, with a spare 700 motor, 146 skid and track and a bunch of extras for $400. I just took it on a shakedown ride and found that it doesn’t rev past 6000 ish and doesn’t have the best low end either, I think that the chaincase is still geared for a 146 and they just swapped the track for ****s lol. I guess the question I’m getting to is, should I re gear the chaincase to make it useable with a 163” or just swap the 146” back into it? It also has a wierd clunking noise when moving, it feels exactly like a chunk missing out of the belt but the belt looks good, any ideas as to what that is? I got it on a stand and it still wouldn’t rev past 6700, or that’s the highest I saw. Also, I had a couple incidents where I would come to a stop fine, and the belt would be stuck halfway down the secondary like it didn’t disengage, which caused a horrible blown up chaincase noise. Does the secondary need rebuilt, or lubricated? Do you think clutching could make such a huge difference in it not being able to rev out? Mind you, the motor runs great and has great compression. Thanks!

I had a similar frankensled with a 600 mtn max engine in an indy 500 chassis.

Clutching is likely much of your issue.

Up shifting too early and not downshifting when you let off.

(The primary clutch should match the engine output so target the secondary since it's probably still set for an 800 twin)

Clutching Directions to go with assuming it's not related to motor mounting flex, location or alignment.........(these all may be suspect)

Steeper helix angle.
Stiffer secondary spring.

(Maybe Look up a clutch setup for the Polaris 600 triple using the Team tss04 secondary clutch and try matching it)

Gearing it lower was a good idea with an 800 in that chassis so even more so now.

What will a steeper helix angle do? I can’t find anything online about a similar clutch setup for a triple. Do you by chance have a recommendation for the gear ratio I should use? I believe factory with the 146 is 20/41, Would I have to replace the chain as well?

Steeper helix will stall the upshift allowing higher rpms.

19-45 is good gearing.
You will need a chain though.

19-42 you won't need a chain.
